First Article Inspection in PCB Assembly Outsourcing

  The first assembled board is where assumptions become physical. A BOM may look complete until the purchased component turns out to have the wrong package. A pick-and-place file may import correctly until an IC rotates 90 degrees because the CAD and placement-machine conventions were interpreted differently. A connector may appear correct on the assembly drawing but interfere with the enclosure, cable path, or mating hardware once the board is actually built. That is why first article inspection (FAI) matters in outsourced PCB assembly. FAI is not simply a visual inspection of the first board off the line. The difference between PCB and PCBA sounds simple until a project reaches the quote stage. A buyer asks for "PCBs" but expects working electronics. An engineer sends Gerber files but does not include a BOM or pick-and-place file. A prototype team receives beautiful bare boards, then realizes nobody ordered component assembly. The terms are short, but the scope difference can change cost, schedule, supplier responsibility, inspection, and test. A PCB is the fabricated bare board. It provides the copper, dielectric, vias, pads, solder mask, silkscreen, surface finish, and mechanical outline that support the circuit. A PCBA is the board after electronic components have been placed, soldered, inspected, and, when required, electrically or functionally tested. In other words, PCB fabrication makes the board. Most first PCB problems do not come from one dramatic mistake. They come from ordinary layout decisions that looked harmless in the CAD tool. A connector footprint is mirrored. A regulator is placed far from its capacitors. A switching node is routed beside an ADC input. The board passes design rule check, but the exported drill file is wrong. The assembled prototype powers on, then resets as soon as a relay or radio turns on. That is why PCB design rules should not be treated as a list of fixed dimensions. A rule is only useful when it connects a design input to a physical effect: current, voltage, heat, solder, copper geometry, return path, test access, or manufacturing tolerance.
